Pneumatic or Mechanical Conveyor: Which One to Choose?

When it comes to choosing how to move powders and granular materials within a plant, the process engineer faces a decision that affects cost, hygiene, and maintenance for the next twenty years: use a pneumatic conveyor or a mechanical system, such as a screw conveyor, bucket elevator, or belt conveyor? There’s no universal answer. Each technology has a domain where it’s clearly superior, and choosing wrong means living with contamination, product breakage, or unnecessary energy costs.

What Is a Pneumatic Conveyor

It would be dishonest to present air conveying as a solution for everything. Mechanical systems consume less energy per ton moved, especially at high flow rates and short distances: a well-designed belt is very energy efficient. They also handle very heavy, wet, or coarse and irregular materials better. Air conveying, on the other hand, requires energy to compress and move the air, and that’s its main economic disadvantage.

When to Choose a Pneumatic Conveyor

Putting the criteria together, the decision becomes more objective. The pneumatic conveyor is usually the right choice when at least one of these conditions is present:

  • Hygiene requirements: food, pharmaceuticals, and products that can’t be contaminated or contaminate the environment.
  • Complex layout: when the route needs to go up, around machines, or through occupied areas.
  • Toxic or explosive product: full containment reduces risk and operator exposure.
  • Multiple origins or destinations: a single system can serve multiple points with simple diverters.
  • Limited space: the piping takes up little room and can be installed overhead.

On the other hand, if the scenario is moving a large volume of heavy material over a short, straight distance, with no sanitary requirements, a mechanical system will likely deliver the same result at a lower operating cost. Recognizing this is part of honest engineering design.

Technical Selection Criteria

Once the technology is chosen, specifying the pneumatic conveyor requires evaluating the material’s real characteristics. Fragile products, such as grains and certain granulates, call for dense phase and low speed to avoid breakage. Abrasive products require reinforced piping and long-radius bends, or risk accelerated wear. Hygroscopic materials may require dry air, and products that generate static charge require proper system grounding.

The distance and elevation difference determine the required pressure and, consequently, the power of the air source. The desired flow rate defines the pipe diameter. Getting these variables wrong is what causes the two classic operational problems: clogging, when speed falls below the minimum needed to keep the material moving, and premature wear, when it goes above the recommended level.

Total Cost: Beyond the Equipment Price

The comparison between technologies usually stops at the purchase price, and that’s where many wrong decisions are born. Total cost of ownership includes energy consumption over the years, maintenance, unplanned downtime, product loss, and cleaning costs between batches. A mechanical system that’s cheaper to buy can turn out to be more expensive if it requires lengthy cleaning with every product changeover, or if it generates losses from contamination.

It’s in this broader calculation that the pneumatic conveyor tends to stand out in plants that work with multiple products or have sanitary requirements. Changing products in an enclosed line is fast, the risk of cross-contamination is lower, and maintenance is concentrated at a few points, such as the air source and the feed valve, rather than spread across dozens of meters of mechanical equipment.

A conveyor rarely works in isolation. It receives product from hoppers, silos, or production lines and delivers it to fillers, mixers, or reactors, which requires matching flow rates, pressures, and cycle times with the neighboring equipment. At the destination, the product is separated from the transport air by a cyclone or bag filter, directly connecting solids handling to the plant’s environmental control system.

This integration is exactly what separates a well-designed project from an improvised solution. Sizing the conveyor without considering what comes before and after it is the most common source of production bottlenecks discovered only after installation, when fixing them is already expensive.
